The Hidden Toll of Legacy Gerber Files

Gerber files remain the standard exchange format for printed circuit board (PCB) fabrication. However, their legacy as a 2D vector image format means they lack embedded design intelligence. Without structural context like layer stack-ups, netlists, or material specifications, manufacturers face daily operational hurdles that translate into significant labor costs, production friction, and scrapped hardware.

Empty Files and Invisible Delays

One of the most frequent operational hiccups in pre-production Computer-Aided Manufacturing (CAM) processing involves corrupted or zero-byte files. Designers may unintentionally negate or delete layer data during export or encounter CAD software export bugs, producing a 0-byte file.

Because Gerber files carry no metadata explaining layer intent, CAM engineers cannot distinguish between intentionally empty layers (such as a bottom layer with no silkscreen) and corrupted data. Production halts while engineers contact the design team for clarification, causing avoidable delays ranging from 4 to 24 hours per occurrence.

Quantifying the Time Bottleneck

The lack of integrated data in Gerber files requires CAM teams to perform manual verification on every incoming job. For a facility handling 100 jobs per year, manual file handling consumes between 35 and 90 hours of engineering time.

Manual CAM verification is not just a time sink; it adds cost to every production run. CAM labor, scrapped boards, and delayed production runs generate financial penalties. Details in Figure 2 below.

For a medium-volume operation running 100 prototypes or small batches annually, file-related friction can cost up to $65,000 per year.

Error Rates and Defect Modes

Beyond labor overhead, relying on manual data translation increases overall defect rates. Gerber file ambiguities contribute to a cumulative defect rate of 5% to 15% across all production jobs.

  • Layer Misidentification (1–3% Error Rate): Caused by non-standardized file naming. Results in reversed stack-ups and non-functional boards.

  • Drill File Errors (2–5% Error Rate): Caused by missing NC drill files or scale misalignments. Results in broken vias, opens, and shorts.

  • Solder Mask Errors (3–7% Error Rate): Caused by inadequate mask clearances or unmapped pads. Results in solder bridging and assembly assembly difficulties.
