Gerber, Gerber X2, IPC-2581, and the Path to Cleaner Manufacturing
The deeper manufacturing problem with traditional Gerber is that it was never built to carry the kind of intelligence modern PCB production benefits from. That is why the industry has gradually moved toward richer data formats such as Gerber X2 and IPC-2581.
If the first two posts were about the symptoms, this one is about the cure.
Older formats still cause friction
RS-274D is obsolete for modern fabrication workflows because it depends on separate aperture files and manual interpretation. That increases the chance of d-code mistakes and slows down CAM processing.
Even RS-274X, while much better, is still fundamentally a flat image format. It solves some of the old problems, but it still lacks embedded manufacturing intelligence such as stack-up context, net awareness, and richer feature metadata.
Gerber X2 improves on this by allowing attributes such as layer function and pad function to be embedded in the file. However, adoption is inconsistent, and many workflows still treat it like a dumb image stream.
Why alignment and version control matter
Another common manufacturing issue is file misalignment. If layers are not registered to a common origin, or if a copper layer is split across multiple files, CAM engineers have to manually recombine and align the data.
That creates risk. A misregistered layer can produce shifted vias, opens, shorts, or other build defects that are costly to catch late.
Version control is equally important. If the Gerber files, drill files, fabrication notes, and assembly drawing are from different revisions, the manufacturer may be building from contradictory instructions. That can force a hold, a clarification cycle, or a respin.
Why fabrication drawings still matter
No data exchange format fully replaces a clear fabrication drawing. That document communicates important intent that may not be visible in the Gerber set alone, including board thickness, material choice, finish requirements, impedance notes, and special process calls such as backdrilling.
If that information is missing, the manufacturer has to ask. If the information is wrong, the board may be built incorrectly even if the Gerbers themselves are clean.
The better path forward
For high-quality DFM, the ideal release package is one that is both complete and intelligent.
That means:
Use RS-274X at minimum, not RS-274D.
Prefer Gerber X2 where CAM compatibility exists.
Use IPC-2581 when the project benefits from a richer manufacturing dataset.
Include all required deliverables: Gerbers, NC drill, board outline, fabrication drawing, and assembly drawing.
Standardize names, origins, and revisions across the full package.
Verify the set in a Gerber viewer before release.
The goal is simple: reduce interpretation, reduce CAM labor, reduce errors, and reduce the odds of a manufacturing hold.
For modern PCB manufacturing, the best data package is the one that leaves the fabricator with no guesswork.
